Upon obtaining internals to both an AEG and airsoft shotgun, you could use a CAD and then CAM program to model the gun and have a cnc machine carve a mold accurate within .001". This mold could then be used in simple blow molding for plastic parts.

here's a few ideas
you could shrink wrap a spas12 shotgun and build on that with clay, I played killzone too (I'm starting into special effects, www.3rdcirclefx.ca/3rdcirclefx.html). You could do the same thing to a stripped down m4 or m16 without a stock. either way it would be more or less a clamshell casing over a regular aeg.
